Welding Safe House for Hazardous Area Hot Work

A welding safe house is a sealed, pressurised enclosure that lets welding and cutting proceed inside an area where flammable gas may be present. It is the reason a platform can carry out hot work without stopping production, and that single capability is what justifies its cost many times over.

Built from flame retardant fibreglass fabric with flame retardant Velcro and fireproof zippers, it holds a positive internal pressure of 20 to 60 Pascals supplied by a Zone 1 explosion proof electric drum. An automatic shutdown system cuts all electrical appliances and air tools the moment any of four conditions occur.

Also known as a weld safe habitat, welding habitat or hot work habitat. Used primarily on offshore oil platforms, and equally applicable to refineries, petrochemical plants and any facility where a hot work shutdown costs more than the enclosure does.

Why Habitats Exist

The conventional way to carry out hot work in a hazardous area is to remove the hazard. Shut the process down, purge the system, prove the area gas free, do the work, then start everything back up. It is safe, it is well understood, and it is extraordinarily expensive.

On an offshore platform, that sequence takes production offline for the duration. The shutdown itself takes time, the startup takes more, and the deferred production during both is lost permanently rather than recovered later. For a routine repair that takes two hours of actual welding, the surrounding shutdown can consume days.

A habitat changes the arithmetic completely. Instead of removing the hazardous atmosphere from the area, it removes the area from the hazardous atmosphere. The work happens inside a sealed, monitored, positively pressurised volume while the plant around it keeps running.

The comparison that matters is not the habitat against a welding curtain. It is the habitat against a shutdown. Against a curtain it looks like an elaborate and expensive alternative. Against deferred production on a producing asset, it is usually recovered on the first job.

This is why habitats are standard equipment offshore and increasingly common in refineries. The purchase is approved by whoever owns production uptime rather than by whoever owns the safety equipment budget, and to that person the numbers are not close.

The three stated purposes follow directly from that. Isolate an area for hot work without shutting down the platform. Enable clean, safe, non-hazardous operations inside it. Avoid the costly temporary shutdowns that would otherwise be the only option.

Positive Pressure Is the Whole Mechanism

This is what separates a habitat from a curtain or a screen, and it is worth understanding properly because the entire safety case rests on it.

A welding curtain stops sparks travelling outward. It does nothing to stop gas travelling inward, which is irrelevant in a workshop and completely inadequate on a platform where the surrounding atmosphere may contain hydrocarbon vapour.

A habitat is held at a higher pressure than the space outside it. Because the inside is at greater pressure, air flows outward through every gap, seam and imperfection rather than inward. Flammable gas outside cannot migrate in, because the pressure gradient is pushing against it continuously.

Our habitats operate at 20 to 60 Pascals of positive pressure, monitored on a gauge. That band matters. Too little and the barrier stops working, because ordinary air movement outside can overcome it. Too much and the enclosure strains at its seams and doors become difficult to operate.

Air is supplied by a Zone 1 explosion proof electric drum, which maintains both the pressure and sufficient airflow through the enclosure. Zone 1 rating is essential because the blower itself sits in the hazardous area, and equipment that could ignite the atmosphere it is protecting against would defeat the purpose entirely.

Door sealing is part of the same system rather than a comfort feature. Every entry and exit vents pressurised air, and an enclosure that loses pressure faster than the blower can replace it drops below its operating band. Sealed doors keep the loss per cycle small enough that the pressure stays inside the band during normal working traffic.

Pressure loss is a shutdown condition

If positive pressure is lost, the protection is gone. The enclosure is then simply a fabric room in a hazardous area, and the hot work inside it has become the ignition source the whole arrangement was built to prevent.

This is why overpressure loss is one of the four automatic shutdown triggers rather than an alarm for somebody to assess. The system does not ask an operator to make a judgement about it.

The Automatic Shutdown System

The habitat carries an automated safety system that replaces human intervention rather than supplementing it. When any of four conditions occur, all electrical appliances and air tools inside are switched off automatically.

Gas Detection

Hydrocarbon gas or H2S detected inside the enclosure above the setpoint. The atmosphere the habitat was protecting has entered it.

Overpressure Loss

Internal pressure has fallen out of the operating band. The barrier keeping gas out has stopped working.

Emergency Isolation Stop

Manual activation, from inside or outside, by anybody who identifies a reason to stop the work immediately.

Equipment Failure

Failure within the monitoring or air supply system itself. If the safety system cannot confirm it is working, it stops the work.

That fourth condition deserves attention because it reflects how safety systems should be designed. The habitat does not require positive evidence of danger before acting. Loss of confidence in its own monitoring is sufficient, because a system that cannot verify conditions is not providing protection whatever it displays.

Detector Setpoints

10% of the Lower Explosive Limit

The LEL detector triggers at one tenth of the concentration at which the atmosphere becomes capable of ignition.

That is a deliberately conservative margin. It means the system acts while the atmosphere is still far outside the flammable range, leaving time to shut down, investigate and clear before anything approaches a dangerous concentration.

10 parts per million H2S

Hydrogen sulphide is toxic well below the concentration at which it becomes a fire risk, so this setpoint protects people rather than preventing ignition.

It also sits low enough to account for a property that makes H2S particularly dangerous: it deadens the sense of smell at higher concentrations, so people stop detecting it exactly when it becomes most hazardous.

Important

A habitat does not remove the requirement for a hot work permit, a competent gas test or the operator's own procedures. It is one control within a permit system, not a replacement for one.

Deployment, setpoints, monitoring arrangements and operating procedures must all be assessed against the specific installation by competent personnel, and must satisfy the requirements of the facility operator and the relevant regulator. Confirm what your installation requires before specifying equipment.

The enclosure is assembled from standard panels rather than built as a single piece, which is what lets one set of equipment adapt to different work locations and geometries.

2 m by 1 m panels used to extend or reconfigure the enclosure to suit the work area and the route the crew needs.

Field Repair Kit

Repair tools supplied with the habitat for minor tears and abrasions, so that damage can be made good on site rather than taking the enclosure out of service.

The penetration panels are the detail that decides whether a habitat is usable on a real installation. Almost no work area is a clean empty box. There is pipework running through it, cable trays crossing it and structure passing along it, and every one of those has to cross the enclosure wall without breaking the seal.

Additional penetration panels are available on request. If your work area has unusual penetrations, tell us at inquiry stage so the panel set includes what you actually need rather than what a standard kit assumes.

Emergency split panels are worth understanding as a safety function rather than a convenience. In an enclosure held under positive pressure with people working inside, the ability to open a wall quickly matters, and it should not depend on a single door remaining accessible.

What We Need to Quote

A habitat is configured to a work area rather than ordered from a catalogue. Six answers let us build a panel set that fits the job.

  1. Where is the work area and what are its dimensions? Photographs and a sketch with measurements are far more useful than a description. Include the headroom, the floor condition and how the enclosure would be anchored or supported.
  2. What passes through the boundary? Pipework, cable trays, hoses, structural members and anything else crossing where the enclosure wall would sit. Each of these needs a penetration panel, and this is the detail most often missed at inquiry stage.
  3. What is the hazardous area classification? This determines the equipment rating requirements for everything deployed inside and around the habitat, including the air supply.
  4. What gases are present or credible? Hydrocarbon, H2S or others. This drives the detection arrangement and the setpoints your operator will require.
  5. What hot work is being performed, and for how long? A short repair and a multi shift campaign place different demands on the enclosure, the air supply and the crew comfort inside it.
  6. Whose procedures and which regulator apply? Habitat deployment sits within the operator's permit to work system, and the requirements vary considerably between operators and jurisdictions.

What is the difference between a habitat and a welding curtain?

A curtain stops sparks travelling outward. It does nothing to stop gas travelling inward, which is fine in a workshop and completely inadequate where the surrounding atmosphere may contain hydrocarbon vapour.

A habitat is a sealed enclosure held at positive pressure with continuous gas monitoring and automatic shutdown. Because the inside is at higher pressure, air flows outward through every gap rather than inward, so flammable gas outside cannot migrate in. That pressure differential is the entire safety mechanism.

Why 20 to 60 Pascals specifically?

Because both ends of the band matter. Below it, ordinary air movement outside can overcome the differential and the barrier stops working. Above it, the enclosure strains at its seams and doors become difficult to operate.

The pressure is monitored on a gauge, and loss of pressure is one of the four automatic shutdown triggers rather than an alarm for somebody to assess. If the differential is gone, the protection is gone.

Why is the LEL setpoint as low as 10 percent?

To leave margin. Ten percent of the lower explosive limit means the system acts while the atmosphere is still far outside the range at which it could ignite.

Setting the trigger closer to the actual flammable limit would give less time to shut down, investigate and clear the enclosure. In an environment where the consequence of getting it wrong is catastrophic, the conservative setpoint is the correct engineering choice rather than an excess of caution.

What happens when the shutdown triggers?

All electrical appliances and air tools inside the habitat are switched off automatically, without waiting for a person to assess the situation and act.

The four triggers are gas detection above setpoint, loss of positive pressure, manual emergency isolation stop, and failure of the monitoring or air supply equipment itself. That last one matters, because a system that cannot verify conditions is not providing protection whatever it displays.

Does a habitat replace the hot work permit?

No. It is one control within a permit to work system, not a substitute for one. Gas testing, permit authorisation, competent supervision and the operator's own procedures all still apply.

How is the cost justified?

Can the habitat be repaired on site?

Yes, for minor tears and abrasions. Repair tools are supplied with the habitat so that damage can be made good in place rather than taking the enclosure out of service and shipping it away.

Any damage affecting the seal integrity should be assessed before the habitat returns to service, since the pressure differential depends on the enclosure being intact.

How long does it take to produce?
